Automotive 3D printing:
From design validation to functional parts.

Explore practical routes for prototypes, tooling, assembly validation and complex functional components across FDM, SLA, SLS/MJF, metal AM and in-house CNC machining.

FROM QUESTION TO MANUFACTURING ROUTE

Understand the part before selecting the process.

Automotive development involves different questions: appearance, fit, packaging, internal cooling or precision interfaces. CK compares suitable manufacturing routes against geometry, material, quantity, tolerance and test conditions.

These are automotive engineering application references, not disclosed CK customer projects. Final process, material, tolerance, finishing and validation requirements are confirmed against the customer drawing.

01
FDM · RAPID PROTOTYPING & PRODUCTION AIDS

Accelerate design and tooling validation.

FDM is well suited to large appearance models, assembly prototypes and custom production aids. Material and internal structure can be adapted to the intended validation task.

CASE 01

Aerodynamic mirror validation model

Check styling, mounting interfaces and door integration before committing to production tooling.

A full-scale FDM model allows engineering teams to compare design iterations and review fixing points, envelope and assembly clearance. Filling, sanding, painting and sealing can be added for presentation or controlled testing.

For wind-tunnel or functional use, strength, surface quality, mounting method and test conditions should be agreed before manufacture.

CASE 02

BIW welding-line location fixture

Combine location faces, sensor mounts, handling features and identification in one lightweight tool.

Printed fixtures can shorten the remake cycle when a vehicle model or process changes, while reducing conventional machining and multi-part assembly.

Temperature, flame behaviour, dimensional stability and wear must be reviewed for welding environments. Metal bushes, threaded inserts and replaceable wear pads can be integrated where required.

SLA · HIGH DETAIL & CLEAR PROTOTYPES

Review appearance, fit and internal flow paths before tooling.

SLA provides fine detail, smooth surfaces and clear-material options for lighting, interior, flow-path and sealing evaluations.

Automotive lamp clear and coloured prototypeAPPLICATION REFERENCE · 03
CASE 03

Automotive lamp optical and assembly prototype

Review lens geometry, internal space, clips, sealing grooves and an initial lighting direction before tooling.

Clear or translucent SLA materials can reproduce lenses, light guides and lamp assemblies. Polishing, clear coating or tinting makes appearance and fit easier to assess.

Prototype resin does not duplicate the optical, weathering or long-term thermal performance of production material; final validation still requires an approved material and test standard.

CASE 04

Intake manifold flow-path validation prototype

Reproduce complex passages, thin walls and mounting interfaces for packaging and assembly evaluation.

SLA can reproduce internal passages and external features with high detail, supporting connection, packaging and overall architecture reviews.

Test medium, temperature, pressure, sealing method and duration must be defined before any short-term flow or bench evaluation.

SLS / MJF · FUNCTIONAL NYLON PROTOTYPES

Validate large assemblies, ducts and complex interfaces.

SLS and MJF suit complex nylon parts, functional prototypes and low-volume components. Large assemblies can be planned around practical splits, alignment and joining features.

CASE 05

EV battery-pack integration prototype

Check cell layout, harness routing, cooling connections and chassis interfaces before production architecture is fixed.

SLS or MJF nylon can produce frame sections, brackets, pipe retainers and local assemblies for integration and service-access reviews.

Parts beyond the build envelope require planned split lines, joints, datums and assembly sequence. These prototypes do not replace final load-bearing parts without qualification.

CASE 06

Smart-cockpit HVAC duct and housing assembly

Review ducts, display mounts, harness routes and multiple fixing interfaces within a restricted package space.

Printed nylon ducts and housings support dashboard packaging, outlet position, interference and assembly-sequence checks, while allowing early consolidation of several conventional parts.

Clips, screw joints and moving features should be tested for the expected cycles and loads; threaded inserts can support repeated assembly.

SLM + CNC · METAL FUNCTIONAL PARTS

Plan complex cooling features and precision interfaces together.

SLM enables internal channels, multi-orifice spray features and integrated metal geometries that are difficult to machine conventionally. CK can finish sealing faces, bores, threads and datums in-house by CNC.

CASE 07

E-drive cooling housing and end cover

Combine structure, sealing, thermal management and precision mounting interfaces in a compact metal housing.

Metal AM can integrate cooling channels into an aluminium housing or cover, reducing drilled passages, plugs and separate components. CNC machining can then finish sealing faces, bores, threads and datums.

Channel diameter, wall thickness, powder removal, pressure testing, heat treatment and machining allowance are reviewed together.

CASE 08

Transmission lubrication and cooling nozzle

Integrate multiple directed orifices and internal passages in one compact metal component.

SLM can replace multiple drilled, welded or assembled details with a single nozzle whose spray direction, flow distribution and package space are considered together.

Orifice size, residual powder, surface condition and actual flow require defined inspection, machining and durability controls.

POLYMER · DUCTS & HOUSING ASSEMBLIES

Connect low-volume manufacture with assembly validation.

Complex plastic housings, ducts and pipe assemblies can be matched to SLA, SLS or MJF according to size, surface, temperature and strength requirements.

CASE 09

Engine intake duct assembly prototype

Check curved ducting, brackets, sensor interfaces and installation space inside the engine bay.

3D printing supports quick comparison of intake duct versions, connection angles, assembly sequence and interference. Large ducts can be split with controlled locating and joining features.

Material, sealing method and allowable duration must be defined for temperature, pressure or airflow testing.

CASE 10

HVAC blower housing assembly validation

Check the complete relationship between motor, impeller, ducting and vehicle interfaces before tooling.

Printed blower housings support reviews of internal clearance, assembly sequence, service access and fastener position while enabling rapid design comparison.

Material performance, wall thickness, dynamic balance and mounting method require an agreed plan for vibration, noise or extended running tests.
